Well we were able to trace the problem. There was a problem with the supple voltage wires at the terminal box of the site. During welding sometimes the voltages would drop from 415V to 300V. This resulted in uneven welding / spattering . We corrected the supple cables at the site and the problem was rectified.
We now have an added phase failure / under-voltage protection in place to take care of this in future.
